Thickness decides whether a drop zone survives a loaded dumbbell, density and compound decide whether that thickness is still there in three years, and the install format decides how much labour the job absorbs and what the first repair costs. Buyers who settle those three questions before opening a price list usually spend less, because they stop paying for thickness where it does nothing and stop under-specifying the one area that needs it.

Start with zones, not products. A typical gym has four: the free-weight drop area where dumbbells and loaded bars land from height; the machine area, where the load is static but concentrated on small feet; the cardio row, which absorbs vibration and rolling loads; and walkways and stretching space, where the wear is abrasion rather than impact. One thickness across all four will be over-specified in three and marginal in the fourth. As a rough market convention, thin rolls cover cardio and machine areas, mid-range product covers home dumbbell use, and the heaviest builds are reserved for commercial free-weight and platform zones — but the variable that decides it is drop energy, meaning the weight involved and the height it falls from. Give the supplier both figures and ask which construction is intended for them.

Under-specifying shows up predictably: cracked slabs under repeated impact, machines that walk out of position, and impact noise reaching the floor below, which becomes a complaint rather than a maintenance ticket. Over-specifying has its own bill: material cost, a threshold step at every doorway, mats that are awkward to lift for cleaning, and curled edges where thick roll meets hard floor. In high-rise apartments and second-floor gyms the limiting factor is often the structure and the neighbours rather than the rubber. There, a resilient decoupling layer or a floating platform under the barbell area does more for impact transmission than extra millimetres on top, and machine point loads are better spread with load-distributing plates.

Density never appears on the quotation. Measured in kilograms per cubic metre, it describes how much rubber is packed into a given volume, and together with the binder system it governs rebound, compression set and behaviour under repeated impact. That is why two rolls both sold as 15 mm can have very different service lives: the denser, properly cured product springs back after a dumbbell lands on it, while the lighter one compacts, stays flat under machine feet and eventually cracks at the surface. Density is not hardness, so a firm-feeling sample proves nothing. Ask for a density range and a compression set figure; a supplier who cannot state either has not controlled the process.

Thickness is what you specify; density is what you actually buy. A supplier who can quote only the first is selling a number, not a floor.

Compound comes next. Plain black matting is normally recycled SBR crumb, the cheapest route, with colour built into the material so there is nothing to fade; coloured flecks are EPDM granules, which hold their colour and add cost. Cheap coloured product can chalk or fade while the black base darkens. Smell is the other visible difference. New rubber odour comes from the crumb, the binder and residual process oils, and while odour is not a measurement of emissions it is what clients, staff and inspectors comment on. Enclosed rooms need a planned airing period before handover, and on commercial projects the floor should be down early enough that off-gassing happens before opening rather than during it.

Surface finish follows the zone. Smooth roll mops easily and suits cardio and stretching, but turns slippery under dust or sweat; embossed patterns grip better and hide scuffs at the cost of deeper cleaning; granular surfaces give the most traction under free weights but trap chalk and wear visibly in traffic lanes. Then choose the format. Rolls give the fewest seams and the flattest floor, but they are heavy and awkward through corridors and stairwells, and a local repair means cutting out a patch. Tiles travel easily and can be replaced one at a time, at the cost of more seams. Interlocking mats need no adhesive and lift without damage, which suits home and temporary setups, but the joints can creep under lateral load and collect debris along the edges.

Whatever the format, the substrate decides whether the installation lasts. Flat, dry concrete with expansion joints correctly treated is the baseline; most bubbling and debonding traced back to a floor comes from moisture or unevenness rather than from the mat, so confirm moisture content before adhesive goes down and let new screed cure instead of scheduling around it. Adhesive, double-sided tape, edge trim and transition strips should be listed in the quote, because they are routinely excluded and then billed as extras. The DIY line usually falls between a small tiled home-gym area and a full room of adhered roll with trimmed edges, which is a two-person job with proper tools. Resolve cable routes, machine foot positions, door thresholds and step-free access before the floor is cut.

Normalise quotes before comparing them. Price per square metre and price per roll are not the same number, and neither is comparable unless it states the waste allowance for cutting and orientation, whether underlay and accessories are included, and how freight is calculated. Rubber is bulky and light, so carriage is usually charged on volumetric weight, and a cheap material price can disappear in delivery. Before ordering, test samples: measure thickness with a caliper at several points across the sheet, weigh a known area to sanity-check density, and drop a heavy dumbbell onto the sample from the height it will meet in service. If the delivered goods are visibly denser or flatter than the sample, raise it before installation starts.

On delivery, check colour consistency across rolls, note curl and crease depth, record odour, verify dimensions against the order, and write any damage on the delivery note before signing, because claim windows close quickly. Where flooring and equipment are bought together, ship them together: one container absorbs both, and freight and clearance are paid once rather than twice. The rule for the category is simple. Specify each zone by drop energy and traffic, insist on density and compound data rather than thickness alone, choose the format by how the space will be repaired and accessed, and put all of it in writing before price becomes the conversation.
","Choose rubber gym flooring by zone load, density and install method.
